Opportunity

The increasing demand for portable electronic devices and electric vehicles has led to a surge in the need for efficient and cost-effective energy storage solutions. Conventional lithium-ion batteries (LIBs) dominate the market but face significant challenges due to the limited global reserves of lithium, uneven distribution, and high extraction costs. Additionally, the environmental impact of lithium mining raises sustainability concerns. Sodium-ion batteries (NIBs) have emerged as a promising alternative due to sodium’s abundance and lower cost. However, existing cathode materials for NIBs often suffer from low operational voltage, inadequate energy density, and poor cycling stability, especially at high current rates. For instance, many NIB cathodes exhibit rapid capacity degradation after fewer than 100 cycles or require low current densities (e.g., 10 mA g⁻¹) to maintain performance. This patent addresses these limitations by introducing copper-based layered oxide materials that combine high voltage, excellent rate capability, and long-term cycling stability for NIBs or hybrid sodium/lithium-ion batteries.

Technology

The patent discloses innovative cathode materials with the general formula NaₓCuₓM₁₋ₓO₂ or LiₐNaᵦCuₓM₁₋ₓO₂, where M is a transition metal (e.g., Mn, Ni, Fe). The key innovation lies in substituting manganese with copper in P2-type layered oxides (space group P6₃/mmc), which stabilizes the crystal structure and introduces Cu²⁺/Cu³⁺ redox reactions at higher voltages (~3.5–4.0 V vs. Na⁺/Na). This shifts the primary reaction mechanism from Mn³⁺/Mn⁴⁺ redox (2.0–2.5 V) to Cu-dominated processes, enabling faster Na⁺ kinetics and reducing phase transitions during charge/discharge. The materials are synthesized via sol-gel methods followed by calcination at 900°C, yielding micron-sized particles with uniform elemental distribution. Experimental results demonstrate that optimized compositions (e.g., Na₀.₆₇Cu₀.₂₅Mn₀.₇₅O₂) deliver a capacity of ~108 mAh g⁻¹ at 200 mA g⁻¹ with 93.7% capacity retention after 150 cycles—far surpassing conventional Na-Mn-O cathodes. At ultrahigh rates (1000 mA g⁻¹), they retain >70% capacity over 500 cycles due to enhanced structural stability from Cu substitution.

Advantages

  • High Voltage: Cu²⁺/Cu³⁺ redox boosts average discharge potential to ~3.1–3.4 V vs. Na⁺/Na (>2× higher than Mn-based reactions).
  • Superior Rate Performance: Delivers ~90 mAh g⁻¹ at 1000 mA g⁻¹ (5-minute charging) with minimal polarization (<0.1 v="" peak="" separation="" in="">
  • Long Cycle Life: >90% capacity retention after 150 cycles at 200 mA g⁻¹; >70% after 500 cycles at 1000 mA g⁻¹.
  • Cost-Effective: Uses abundant sodium and copper instead of scarce lithium/cobalt.

Applications

  • High-power sodium-ion batteries for grid storage or electric vehicles.
  • Hybrid Li/Na-ion batteries for portable electronics requiring fast charging.
  • Alternative to LIBs in applications where cost and sustainability are critical.
